Versiclad Building Systems – Project Genesis, Australia’s first 3D Printed Duplex

Genesis is the latest innovation from Versiclad and Contour3D, a leading Australian 3D concrete printing company. Located in Sydney, NSW, Genesis is a 3D-printed duplex that signals a transformation in traditional construction practices — offering faster build times, reduced waste, and a powerful solution to Australia’s housing shortage.

Versiclad’s Innovative Building System Speeds Construction and Enhances Performance

Versiclad’s advanced building system played a pivotal role in the development of the Genesis 3D-printed duplex’s first floor, providing a complete roof and wall solution that was installed in as little as 2.5 days. This rapid installation highlights the efficiency and innovation behind the project’s hybrid construction approach.

Central to this achievement was Versiclad’s Versipanel wall system, an engineered solution that combines structural strength with exceptional thermal performance. The first-floor walls were erected using structural insulated panels (SIPs) that required minimal framing, streamlining both the construction process and the structural design. Each Versipanel is manufactured off-site to precise dimensions, enabling quick and straightforward assembly on-site while maintaining high quality and consistency.

Beyond its structural efficiency, the Versipanel system offers significant thermal advantages. At its core is a fire-retardant insulated material that reduces heat transfer through the wall, achieving an impressive insulation rating of up to RT2.25, even before adding external cladding. This inherent thermal resistance supports the project’s broader sustainability goals by improving energy efficiency and reducing long-term heating and cooling demands.

However, perhaps the most notable benefit of the Versipanel system is its contribution to speed of construction. By delivering pre-fabricated panels cut to exact specifications, Versiclad eliminated many of the time-consuming steps traditionally required on-site. The simplified installation process reduced labour needs and minimised construction waste, aligning with the project’s commitment to sustainability and efficiency.

The first floor utilises Structural Insulated Wall and Roof Panels (SIP’s) manufactured by Versiclad. Both roof and wall panel systems comprise external and internal skins, laminated to an insulating EPS core. Their inherent strength minimises structural framing elements whilst providing excellent spanning capability; and being manufactured to exact length and width specifications to suit the design of the Duplex, rapid installation by the small onsite building crew was possible. A total of 96 wall panels and nearly 290 square metres of roof panels were installed in just over six days, and with close to zero construction waste.

Versiclad’s Double Corrolink 1000 roof panel

Complementing the wall system was Versiclad’s Double Corrolink 1000 roof panel, a structural insulated roofing solution featuring an Expanded Polystyrene (EPS) core sandwiched between two pre-finished corrugated steel sheets. Like the wall panels, the roof panels were pre-manufactured off-site and delivered to the construction site ready for immediate installation.

The Double Corrolink 1000 panels offer the same compelling combination of fast installation and thermal performance. Their EPS core provides an impressive insulation value of up to RT4.76, significantly reducing heat transfer through the roof. This thermal efficiency contributed to the project achieving a seven-star Building Sustainability Index (BASIX) rating, an important milestone demonstrating the environmental credentials of the duplex.

An additional advantage of the Double Corrolink 1000 panels is their ability to replace multiple conventional roofing components with a single integrated solution. Unlike traditional roof systems that require a sequence of steps — constructing framing and trusses, laying steel sheets, adding insulation, installing plasterboard ceilings, and painting — the Versiclad roof panels consolidate these elements. The panels are structural, insulated, pre-finished on both the exterior and interior surfaces, and manufactured to the required lengths. This all-in-one system eliminated the need for trusses, insulation batts, plasterboard, and internal ceiling finishes, cutting down on material usage, labour costs, and construction time.

By removing many of the conventional layers of construction, Versiclad’s roof panels drastically reduced both the complexity and the timeline of the roofing process. The panels were installed quickly and efficiently by a small on-site crew, demonstrating the system’s scalability and practicality for future projects seeking similar efficiencies.

Inside the duplex, the integration of Versiclad’s wall and roof systems created a cohesive and high-performance building envelope, delivering superior insulation, structural strength, and aesthetic appeal. The pre-finished surfaces of the panels provide a sleek and modern look, reducing the need for additional interior finishing work while offering durability and low maintenance requirements.

In combination, the Versipanel wall system and the Double Corrolink 1000 roof panels proved instrumental in realising the Genesis project’s goals of speed, sustainability, and innovation. Together, they showcase the potential of prefabricated, insulated building systems to transform residential construction by reducing build times, improving thermal efficiency, and cutting down on construction waste.

As Australia’s construction industry seeks more sustainable and efficient solutions, the Genesis duplex stands as a testament to what is possible when advanced manufacturing and construction technologies converge. Versiclad’s contributions to this project not only enabled rapid construction but also helped set a new benchmark for energy-efficient, high-quality housing solutions.
